Column: Caresoft looks inside Chinese vehicles and sees trouble for legacy automakers
DETROIT — To hear Caresoft Global Technologies executives translate what they have seen by tearing down, examining and analyzing the costs of cars from China, the Detroit 3 and many other global legacy automakers are in a brutal battle for survival.
Caresoft is the teardown and product development benchmarking company that won a 2019 Automotive News PACE Award for its process of scanning vehicles and generating engineering and product development data. The company shows its clients — automakers' executives and engineering managers; suppliers; and others — in granular detail where they are falling behind their competitors.
The news is bad for General Motors, Ford Motor Co. and Stellantis.

The Detroit 3 and other legacy automakers are being outsmarted and outhustled by a creative and hungry Chinese auto industry that works with the nation's communist government to bolster competitiveness.
The Chinese government, through an organization called the China Automotive Technology & Research Center, works with its homegrown automakers on industrywide standards for common components, a practice that reduces complexity, lowers costs and boosts speed and efficiency by enabling greater parts-sharing among competing brands.
Caresoft CEO Mathew Vachaparampil, in a Feb. 10 presentation to Automotive News editors and reporters, outlined how the Chinese auto industry is aiming its arsenal at three major global markets: Africa, South America and the 10 countries that make up the Association of Southeast Asian Nations.
The China Passenger Car Association says 6.4 million vehicles made in China were shipped overseas in 2024, up 23 percent over 2023.
Chery and BYD were the two fastest-growing brands in Australia last year. Geely was a top 10 brand in 2024 in many Southeast Asian nations. In South Africa, Chinese brands took 9 percent of the market in 2024, up from 2 percent five years earlier. Closer to home, in North America, MG — the former British brand now owned by SAIC — outsold Ford, Hyundai and Honda in Mexico last year.
Vachaparampil believes Chinese automakers aren't in a hurry to push into the U.S.
What is far from clear is if GM CEO Mary Barra, Ford CEO Jim Farley and Stellantis leadership can change their companies fast enough to get them in fighting shape for when the Chinese do get here.
Farley acknowledged the challenge Detroit is facing while speaking at a financial conference Feb. 11, saying: 'What I'm always amazed at for the last three to four years with the Chinese is their speed. Everyone talks about how good they are, how cheap they are, but what they should be talking about is how fast they are.'
The speed at which the Chinese auto industry is moving to incorporate new technologies, improve quality, reduce costs and roll out electric vehicles is leaving legacy automakers in the dust.
'What we see from the Chinese is an existential threat,' former GM manufacturing executive Terry Woychowski, Caresoft's president, said as he led a tour of Caresoft's U.S. headquarters in Livonia, Mich. 'I think it threatens the existence of some of these companies. I have no idea what will happen five years from now. But I do know what I see, and I can extrapolate. Things are going to change.'
Before the pandemic, Caresoft's facility was a plant that churned out ice cream, milk and other dairy products. Now, it resembles a morgue for disemboweled automobiles. Body parts here, wiring harnesses, HVAC systems and brake parts there. Chassis on the automotive equivalent of gurneys await postmortem inspections. And thousands of other components, laid out on tables or affixed to wall displays, show precisely how and with what parts automakers assemble their vehicles.
Caresoft engineers say the Detroit 3 have made some initial progress driving down costs, and they have found some evidence of smarter manufacturing. But the automakers aren't keeping pace with Chinese rivals.
The engineers remove, examine and determine the cost of every item on a vehicle right down to the smallest plastic rivet. These small parts and how they attach often tell big stories.
One Detroit automaker, for example, uses a dozen rare-earth magnets to hold the headliner in place on one of its vehicles. Woychowski says those magnets cost $1 each. Because the roof is made of aluminum, steel brackets have to be riveted in place for the magnets to stick. A Chinese automaker uses simple adhesive strips to hold the headliner in place. Cost: about a penny each.
Another example: the brace that fits behind the instrument panel and bolts below the A-pillars in most vehicles. In Chinese EVs or a Tesla, that brace might be made of plastic or a combination of thin metal with plastic brackets. In a Detroit 3 EV, the brace is likely to be made of thick aluminum, a costly carryover from combustion vehicles. This, Woychowski says, is an example of legacy automakers moving too slowly.
Vachaparampil, who travels to China about 10 times a year, says the government is encouraging the intense competition among automakers knowing that some will die. This winnowing process is expected to yield strong survivors that will eventually be globally competitive in all major markets. The drive to survive is one reason Chinese automakers are innovating and moving so quickly. Vachaparampil recalls a presentation the Caresoft team delivered in China to one of the country's major automakers.
'It was a Saturday morning, not a working day. There were 700 people in the auditorium,' Vachaparampil said. 'You tell me, would anybody in the U.S. do that? That's the hunger. You can feel the energy when you go to China. It's a different world.'
It isn't just Detroit automakers stuck in the slow lane, Vachaparampil says. 'If I need to get a meeting with a German OEM, it takes me two months. In China, in one week you are done. It takes nine months to get a purchase order from a legacy OEM. In China, it takes one month.'
Woychowski believes America's auto industry can rise to the Chinese challenge. He likens the situation to how the U.S. government worked with the industry to produce massive quantities of war material during World War II. Part of the fix involves Detroit automakers sharing more commodity parts, such as windshield wiper motors, brake rotors and sunroofs. Higher volume on common components lowers costs.
Another part of the solution has to come from within each automaker. There has to be a willingness, Woychowski says, to learn from the Chinese, Tesla and other startups that are unencumbered by century-old methods of vehicle development.
'Leadership has to create that vision, has to put that inspiration forward and say, 'Folks, this is why we've got to change. I know it's uncomfortable. I know it's scary. I've got your back. Let's go do it.' '

Trump economic adviser ‘very comfortable' with a trade deal closing with China on Monday
National Economic Council Director Kevin Hassett said Sunday that he is 'very comfortable' with a trade deal closing between the United States and China after the two sides meet Monday in London. Hassett's comments on CBS' 'Face the Nation' come after President Donald Trump said last week that he had a 'very good' conversation with Chinese leader Xi Jinping and that talks with China are 'very far advanced.' Hassett said the United States is looking to restore the flow of 'crucial' rare earth minerals, which are used in the manufacturing of electronics, to the same levels before early April, when the US-China trade war escalated. 'Those exports of critical minerals have been getting released at a rate that is higher than it was, but not as high as we believe we agreed to in Geneva,' Hassett said. Commerce Secretary Howard Lutnick will lead the negotiations in London, along with Treasury Secretary Scott Bessent and US Trade Representative Jamieson Greer, who in May led a weekend of the trade talks in Geneva. But tensions between the nations escalated weeks later after Trump posted on Truth Social that China 'totally violated' its 90-day trade agreement, which had dialed back the tit-for-tat trade war. Under the agreement, the US temporarily lowered its overall tariffs on Chinese goods from 145% to 30%, while China cut its levies on American imports from 125% to 10%. Under the agreement, China said it would suspend or cancel its non-tariff countermeasures imposed on the United States since April 2. Part of Beijing's retaliatory measures included export restrictions on some rare earth minerals, which are essential parts used in products such as iPhones, electric vehicles and fighter jets. The Trump administration on April 2 imposed sweeping 'reciprocal' tariffs on dozens of trading partners before pausing them for 90 days and lowering them to a 10% baseline. Hassett on Sunday declined to say what baseline tariffs could be in place moving forward as the Trump administration continues negotiations with trading partners ahead of the July 9 deadline. 'You could be certain that there's going to be some tariffs,' Hassett said. Lutnick told CNN's 'State of the Union' in May that 'we will not go below 10%' and to expect that baseline rate for the foreseeable future. The Trump administration has so far announced only one trade deal, with the United Kingdom. The Trump administration has touted that other countries, particularly China, will bear the burden of tariffs. Businesses and economists have warned otherwise, spurring uncertainty about consumer spending and fears of a potential recession. Amid those concerns, US inflation slowed to its lowest rate in more than four years in April. The annual inflation rate fell from a 2.4% increase in March to 2.3% as consumer prices rose 0.2%, according to Consumer Price Index data. 'All of our policies together are reducing inflation and helping reduce the deficit by getting revenue from other countries,' Hassett said. The Treasury Department reported that a record $16.3 billion was collected in gross customs duties in April, a sharp jump from the $8.75 billion that was collected in March. Since the start of the 2025 fiscal year, which began in October 2024, the United States has collected about $63.3 billion in gross customs duties — a more than $15 billion increase from the same period during the last fiscal year. The Congressional Budget Office estimates that increased tariff revenue, without accounting for effects on the US economy, could reduce total deficits by $3 trillion over the next decade. The US government deficit stood at about $2 trillion in 2024, or roughly 7% of gross domestic product, according to a June 2024 report by the CBO. Meanwhile, House Republicans' sweeping bill to enact Trump's policy agenda would pile another $3.8 trillion to the government's $36 trillion debt pile, according to recent CBO estimates. Both sides have accused the other of reneging on a deal in Geneva in May where they tried to start dialing back their trade war. Relations have spiraled since President Donald Trump's return to the White House, stoking uncertainty for companies and investors. China said Saturday it approved some applications for rare-earth exports, without specifying which countries or industries were involved — after Trump said Friday that Chinese President Xi Jinping had agreed to restart the flow of minerals and magnets using the materials. 'We want the rare earths, the magnets that are crucial for cell phones and everything else to flow just as they did before the beginning of April and we don't want any technical details slowing that down,' Kevin Hassett, head of the National Economic Council at the White House, said Sunday on CBS's Face the Nation. 'And that's clear to them.' US-China trade tensions escalated this year as a series of duty hikes on each other's goods sent tariffs well above 100% before hitting a pause. While the Geneva deal was meant to pave the way for a broader de-escalation, subsequent talks quickly stalled amid mutual recriminations. The US complained about a decline in shipments of rare-earth magnets essential for American electric vehicles and defense systems, while China bristled at tightened US restrictions on artificial intelligence chips from Huawei Technologies Co., access to other advanced technologies and crackdowns on foreign students in the US. Trump's reprieve on US tariffs for Chinese goods runs out in August, unless he decides to extend it. If deals aren't reached, the White House has said Trump plans to restore tariff rates to the levels he first announced in April, or lower numbers that exceed the current 10% baseline. In London, US Treasury Secretary Scott Bessent, Commerce Secretary Howard Lutnick and US Trade Representative Jamieson Greer will meet a Chinese delegation led by Vice Premier He Lifeng. Trump offered a positive spin on what has been a rollercoaster relationship since he took office in January, saying on social media that the talks should go 'very well.' While a call between Trump and Xi last week generated some hope on Wall Street for lower duties between the trading partners, investors' optimism was limited. While promising to reshape US trading relationships, the US president has reached only one new trade agreement — with the UK. The Geneva meeting underscored the challenge of deal-making between China and the US. 'There was confusion and misunderstanding or misinterpretation intentionally on both sides, depending on how you look at it, about what was agreed to,' said Josh Lipsky, chair of international economics at the Atlantic Council. 'They left too many things open to interpretation and they all paid the price for it in the intervening weeks.' After the two leaders spoke, the Chinese Foreign Ministry said Trump told Xi that Chinese students are welcome to study in the US. Trump later said it would be his 'honor' to welcome them. For now, Xi appears to be betting that a reset in ties will lead to tangible wins in the weeks and months ahead, including tariff reductions, an easing of export controls and a less-fraught tone. The US and China 'just want to get back to where they were in Switzerland with a few more agreements down on paper to actually understand what is gonna be licensed, what gets permitted, what doesn't,' Lipsky said. The Latest Ford Maverick Just Got Recalled Over The Smallest Issue
Not a week will go by without one of the world's major automakers suffering a recall of some sort - that's just the nature of mass production - but Ford may be, once again, having a harder time than most. The Blue Oval has just announced a new recall for the compact Maverick pickup, affecting 63,898 vehicles. The root of the problem lies in retaining clips for the airbag indicator light, which "may be loose or dislodged," according to the NHTSA recall documents. Fortunately (or unfortunately, if you're affected), the recall only extends to 2025 Maverick trucks; if earlier models were also affected, we'd be talking about a six-figure recall. Ford will notify owners via mail by Monday, June 9, 2025. However, that's only to let them know about the recall. A second letter will be mailed once the remedy is available, which means Ford is still working on a fix, or at least, it doesn't have the new retaining clips in dealer inventory yet. Regardless, the fix won't cost owners anything. It should be noted that this recall shows no signs of arresting or otherwise affecting the actual airbag system, so the truck should still be safe to drive. Recall number 25C17 refers, if you want to know more. While this is certainly a minor issue, it's one of many that has affected Ford of late. Nearly 1.1 million vehicles were affected by a rearview camera issue this week, and 1.3 million F-150s with potentially faulty transmissions were recalled a little more than two months ago, with several others in between. But from a certain perspective, these big numbers are a good thing. Let's look at other recent recalls for a bit of context. Stellantis recently recalled nearly 49,000 Alfa Romeo Tonales and Dodge Hornets over a backup camera issue. That's 49,000 units across two brands, with the former starting around $38,000 and the latter around $30,000. The Maverick is even cheaper at $28,145 before destination and handling, and that's remarkable. This isn't a jointly developed crossover; it's an all-Ford pickup, yet it's cheaper, and a small, understandable oversight in quality control for its latest 2025 model still affected roughly 15,000 more vehicles than the abovementioned Stellantis recall, despite that issue concerning 2023-2025 Tonales and Hornets. Basically, what we're saying is, Ford's big recall numbers are just proof that it still sells a ton of vehicles that Americans love in numerous segments, so from that point of view, the recalls that the manufacturing industry will always face are something of a badge of honor for Ford. In fact, Ford sales surged 16% last month as buyers try to avoid potential future price hikes from tariffs, so America still loves the Blue Oval, despite the occasional lapse in quality.
